Is it acceptable to use, as an example a 357sig barrel in a carry g23 which is a 40cal handgun or use an aftermarket barrel which works fine at the range for carry? Or is everything better off left stock for legal issues?

Haven't seen it come up, frankly. Where attacks on caliber come up are cases where someone wants a conviction but has a weak case, and has to manufacture arguments to make the defendant look bloodthirsty. A .40 S&W to .357 SIG conversion, or vice versa, is a transition between similar power levels. (Typical .357 SIG load is 125 grain JHP at around 1325-1350 foot-seconds, roughly comparable to Cor-Bon 135 grain JHP at 1300 foot-seconds in .40 S&W.) If the issue came up in court, it would be easily defensible for a well-prepared legal defense team. I for one wouldn't worry about it.
